A tolerance stack is a fit model with functions, datums, directions and evidence. It is not a column of plus/minus numbers added together after the window is already in production.
The structural team permits an opening deviation, the window maker permits a frame deviation, the glass processor has its own dimensional limits, and the installer needs room for setting, shimming, fixing and perimeter-joint movement. Each document may be valid within its own scope, yet the extreme combination can leave no usable joint—or an unnecessarily large one. Worse, some deviations are referenced to different faces and do not accumulate in the same direction. The buyer’s task is to create one interface model that shows what must fit, what varies, how it will be measured and who owns a non-fit decision.
1. Start with the function and the closed dimensional loop
Define the functional requirement before collecting tolerances. The question may be whether a frame can enter the opening, whether minimum fixing edge distance remains available, whether the perimeter joint stays within its approved design range, whether a sash has operating clearance, whether the glass fits its glazing pocket, or whether aligned units meet a façade grid. These are different loops and should not be collapsed into one overall width calculation.
Draw each loop as named physical faces and a direction. For a horizontal installation-fit loop, the chain might run from one surveyed opening face through the left joint, frame width and right joint to the opposite opening face. A glazing loop may run between glazing-pocket faces through edge clearances and glass size. State datum, axis, sign convention, nominal/target values, permissible deviations and temperature or other measurement condition required by the approved method.
ISO 3443-3:1987 provides procedures relating joint clearances, target sizes and prediction of fit. ISO 3443-4:1986 addresses predicting deviations in composite systems and allocating tolerances to constituent elements to meet assembly functional requirements. Their scopes support a system-level method; they do not provide a window-project clearance value.
| Loop | Functional requirement | Boundaries/datum | Contributors to investigate | Decision owner |
|---|---|---|---|---|
| Opening-to-frame | Installation and approved perimeter joint can be achieved | Surveyed opening faces to overall frame faces | Opening size/form/position, frame size/form, setting and joint ranges | Envelope/design and installation route |
| Frame-to-sash/panel | Operation and sealing geometry remain within product design | Named rebate/track and sash/panel faces | Fabrication, assembly, hardware and installation distortion | System manufacturer/engineer |
| Glazing pocket | Glass can be glazed and supported as designed | Pocket faces to finished glass edges | Frame/pocket, glass size/form, blocks/gaskets and assembly | Glass/system responsible parties |
| Façade grid/alignment | Installed appearance and interface alignment meet project requirement | Project grid/level to visible frame lines | Setting-out, structure, unit fabrication and installation | Architect/façade/project survey route |
2. Build a contributor register with scope, sign and evidence
Collect tolerances only from controlled sources: structural/opening specification, approved survey method, subframe and window drawings, manufacturer fabrication criteria, glass processor documents, approved installation detail, sealant-joint design and hardware/system instructions. Record edition/revision, physical characteristic, nominal or target size, plus/minus or limit form, datum, direction, measurement method, stage, temperature/conditioning if specified and the person authorised to interpret it.
Do not confuse manufacturing variation, setting-out deviation, measurement uncertainty, installation adjustment, movement and damage. A frame fabrication tolerance does not authorise an installer to rack the frame; a designed movement range is not spare installation clearance; instrument resolution is not measurement uncertainty; and the sealant’s movement claim does not by itself select an installed joint width.
ISO 4463-1:1989 covers planning, organisation, procedures and acceptance criteria for building setting-out and measurement. ISO 3443-8:1989 addresses agreed dimensional inspection and control procedures for construction work. Use those scopes to demand an agreed survey/control plan. They do not make a single site reading authoritative without the project’s datum, method, acceptance and responsibility decisions.
| Characteristic | Source and scope | Expression | Measurement/stage | Stack treatment |
|---|---|---|---|---|
| Opening width/height/form | Structural detail, tolerance specification and survey plan | Targets, limits and positional/form deviations | Defined points, datum, instrument and site stage | Enter only relevant directional contributors |
| Subframe/frame geometry | Approved system/fabrication drawing | Size, straightness/squareness or named limits | Factory and/or installed condition | Keep manufacture and installation effects distinct |
| Glass size/pocket | Glass order, processor/system documents | Finished size and applicable geometry limits | Post-processing and assembly stage | Analyse as its own closed loop |
| Perimeter joint | Approved interface/sealant design | Installed design range and geometry | As installed and service movement states | Do not treat movement capacity as spare tolerance |
| Measurement quality | Survey procedure/calibration/uncertainty record | Method-specific result and uncertainty | Stated environmental and access condition | Do not hide it inside an arbitrary allowance |
3. Choose the analysis route deliberately
Worst-case arithmetic combines relevant directional limits in the combination that produces the smallest and largest functional clearance. It is transparent and may be required for critical fit, but only after signs, datums and dependency are correct. Blindly adding every absolute plus/minus value can double-count shared causes, combine deviations that do not act on the loop, or mix incompatible states.
A statistical method can produce a different prediction when variation distributions, independence, process stability and acceptance policy are supported. ISO 3443-2 addresses a statistical basis for predicting fit under stated normal-distribution assumptions, while ISO 3443-4 provides an assembly-deviation method. Do not use root-sum-square or a probability claim merely to rescue a non-fitting worst-case chain. The qualified project authority must approve assumptions, confidence/acceptance approach and response to process drift.
Run the model in both directions. Confirm not only that the maximum product can enter the minimum opening, but also that the minimum product in the maximum opening does not exceed the approved joint, fixing, support, finish or cover condition. Repeat for width, height, diagonals/form, position and any critical local interface. A pass in overall dimensions does not close bow, twist, sill level or local pocket conditions.

4. Convert the model into survey and production controls
The stack is useful only if its inputs can be inspected. Issue a survey plan stating opening marks, datum and grid, required points and diagonals, instruments and calibration status, access/finish condition, units, environmental limitations, raw-data retention, photos/sketches, responsible surveyor, reviewer and disposition. A single width and height cannot describe taper, bow, out-of-square, sill level or positional error.
Use surveyed distributions to decide whether openings can share a released frame size, require controlled groups or need building correction—through the authorised design/commercial route. Do not let a spreadsheet automatically reduce every measured opening by a standard deduction. Preserve raw readings and the rule that converts approved survey evidence into the opening-mark production record.
At factory and site, inspect the characteristics that the model identified as critical, using the same faces and datum. Record nonconformity rather than forcing fit. ASTM E2112 recognises that installed fenestration performance depends on appropriate workmanship and installation procedures and that trade coordination and sequencing matter; its scope also presumes applicable codes and product compliance. It is not authority for an improvised opening enlargement, frame modification or generic installation gap.
| Stage | Evidence | Gate | If outside limits |
|---|---|---|---|
| Design coordination | Closed loops, requirements, sources and approved analysis route | Every critical fit has an owner and acceptance basis | Resolve interfaces before sizing |
| Site survey | Raw point data, datum, condition, calibration and review | Opening population supports the proposed release grouping | Hold affected marks; investigate/correct through authorised route |
| Production | Opening-mark target and critical-characteristic inspection | Unit conforms at defined measurement state | Segregate and issue controlled nonconformity |
| Pre-installation | Opening, unit identity and interface condition recheck | Approved fit and installation state still exists | Do not force, cut or modify without disposition |
| Installed verification | Setting, joint/support/fixing and operation records | Functional requirements and handover evidence close | Record remedy and reinspect |
5. Release only when the stack is traceable and change-controlled
For each opening group, the release package should contain the approved dimensional loops, drawing and specification revisions, survey population and exceptions, fabrication targets, critical inspection characteristics, installation-interface ranges, responsible approvals and unresolved items. A green spreadsheet cell is not enough if its formula, assumptions or sources cannot be reproduced.
Changes to wall build-up, subframe, finish returns, frame system, glass build-up, hardware, sealant joint, survey datum or installation method can change the loop. Use revision control and rerun only the affected but complete chains. Keep engineering fit separate from commercial responsibility: a technically possible correction still needs contractual, schedule and approval disposition.
The honest statuses are: verified against the named inputs and approved method; condition outside basis and awaiting disposition; or evidence insufficient. Do not label a package ‘within tolerance’ without stating which characteristic, stage, source and measurement method the conclusion covers.
Worked arithmetic: total clearance is not each side's joint
This deliberately simplified arithmetic example is not a window sizing recommendation or an installation tolerance. Suppose two parallel opening faces are 1000–1004 mm apart and a rectangular frame is 980–982 mm wide. In this one-dimensional model, the smallest total clearance is 1000 minus 982, or 18 mm; the largest is 1004 minus 980, or 24 mm.
Only if the frame is exactly centred in this simplified geometry would equal side clearances range from 9 to 12 mm. With a fixed 3 mm offset from the centred position, the smaller side would instead range from 6 to 9 mm and the larger from 12 to 15 mm. The total clearance is unchanged. That is why a satisfactory total does not by itself establish satisfactory joints on both sides.
These invented dimensions carry no acceptable or unacceptable classification. Real review must use the approved joint ranges, actual geometry and measurement basis, plus relevant setting and other effects. Taper, bow, out-of-square conditions, support requirements and measurement uncertainty are omitted from this teaching example and cannot be assumed away on a project.
Request a fit decision with the conditions still attached
Ask the responsible reviewer to return the opening mark, surveyed faces and datum, proposed frame drawing revision, critical fit results and the governing acceptance sources. The response should identify whether it concerns entry into the opening, installed perimeter joints, alignment or another function. A single label reading fits does not state which question was answered.
Where readings disagree, compare their location and stage before averaging them. A measurement taken between unfinished structural faces and another taken between finished reveals are not interchangeable inputs. Retain both records and have the responsible team establish which controls the relevant loop.
Before production release, connect the approved frame size to the correct opening group and list exceptions separately. Where the proposed setting position is part of the fit result, carry that requirement into the controlled installation information. Do not turn the numerical example above into a standard deduction, and do not authorise site trimming or forced fitting from a spreadsheet result.

FAQ
Can I add all plus/minus tolerances to get the required installation gap?
Not safely. First define a closed functional loop, directions, datums, applicable states and dependencies. The approved analysis may be worst-case or another justified method; the installation joint is a design input, not arithmetic leftover.
Is root-sum-square always more realistic than worst case?
No. It depends on supported distributions, independence, stable processes and an approved acceptance basis. It must not be used simply to make an adverse result disappear.
Does the frame tolerance include installation distortion?
Not unless the controlled source explicitly says so. Keep fabrication, assembly, transport, setting and service-state effects separate and traceable.
Is one width and one height enough for a site opening?
Usually not for a critical fit review. The approved survey should capture the points, diagonals, form, position, datum and condition needed by the dimensional model.
What happens when an opening is outside the approved stack?
Hold the affected opening/unit, preserve measurements and identity, and obtain an authorised technical and commercial disposition. Do not force the unit or alter the opening from a generic article.
